Why a Vintage Plane Is Worth the Effort

Pick up an old bench plane at a car boot sale or house clearance and you are usually paying a fiver for something that, with a weekend's work, will outlast most of what you can buy new. The castings were thicker, the machining was done properly, and the adjusters were made to be used rather than merely to exist. A tired No. 4 or No. 5 with a bit of surface rust is not a lost cause; it is a project with a very high chance of success.

The three things that actually matter are rust removal, a flat sole, and a sharp iron. Everything else — the paint, the shine, the colour of the handles — is cosmetic. Get those three right and the plane will take a shaving you can read a newspaper through.

Assess the Plane Before You Spend Any Time on It

Strip the plane down completely before you make a judgement. Undo the lever cap, lift out the iron and cap iron, remove the handles, then take the frog off the body. Lay every part out on a tray so nothing goes astray.

• Cracks. Check the casting carefully around the mouth, along the sides, and at the frog seat. A hairline crack running through the mouth is usually fatal; a crack down the side can sometimes be tolerated if the sole is still true.
• Threads. The depth adjuster yoke, the frog screws and the lever cap screw should all turn freely. Cross-threaded or stripped parts are the main reason to walk away, though replacements are sometimes available.
• The sole. Sight along it against a steel rule. If it is twisted rather than merely dished, you will struggle to lap it out.
• Completeness. A missing cap iron or lever cap is an annoyance; a missing frog is a deal-breaker.

If it passes, take a photograph of the assembled plane before you take it apart. You will be grateful for it in a fortnight.

Removing Rust Without Damaging Good Metal

Rust is the easy part, provided you are patient. For light surface corrosion, wire wool and paraffin will do the job in twenty minutes. For heavier rust, a soak in citric acid — roughly a tablespoon per litre of hot water — will loosen it in a few hours. Check the parts every half hour, because citric acid will happily start eating sound iron once the rust has gone, and it turns the surface a dull grey.

Electrolysis is the gentlest option for badly pitted bodies: a plastic tub, washing soda solution, a scrap steel anode and a battery charger. It removes rust from the inside of the mouth as well, which no amount of scrubbing will reach. Whichever route you take, keep brass parts out of any acid. They will come out pink and you will spend an evening polishing them back.

For seized screws, use a screwdriver that genuinely fits the slot, apply firm downward pressure, and add a drop of penetrating oil. If it still will not budge, touch the head with a hot soldering iron for a minute; the expansion usually breaks the grip. Never use an impact driver on a plane.

Flattening the Sole

This is where a mediocre plane becomes a good one. A sole that is hollow or convex will rock, and a rocking plane cannot take a consistent shaving no matter how sharp the iron is.

You need a genuinely flat reference surface: a thick sheet of plate glass, a granite offcut, or a machined cast iron surface plate. Stick down aluminium oxide paper with spray adhesive and start at 120 grit. Draw a grid over the sole with a marker pen so you can see where you are cutting.

Work in figure-of-eight patterns, then a few straight passes along the length to keep things even. Change direction often. The danger is ditching — wearing a hollow in the middle — so keep the plane moving and check your progress against a steel rule every few minutes. Once the whole sole, and especially the area around the mouth, shows bright metal, move up through 240 and then 400 grit.

Stop as soon as it is flat. Every extra pass opens the mouth fractionally, and a mouth that is too wide will chatter on softwood. If you use a shooting board, flatten the sides too; otherwise leave them alone. Finish with a rub of paraffin wax or a candle stub on the sole.

Fitting and Sharpening a Fresh Iron

Old irons can be superb, but badly pitted ones are not worth the aggravation. A modern replacement blade in O1 or A2 steel transforms the tool and costs less than a decent chisel.

Flatten the back first: 1000 grit, then a finer stone, working the last 25 mm up to the cutting edge. Then hone the primary bevel at 25 degrees and add a micro-bevel at 30 degrees. Keep the pressure even, use plenty of water, and remove the wire edge by pulling the back flat across the stone. Do not neglect the cap iron — flatten its face and hone its leading edge at 45 degrees. Set it 0.5 to 1 mm back from the cutting edge for general work, closer for fine smoothing.

Reassembly and the First Shaving

Clean the frog seat before you refit the frog. Its fore-and-aft position sets the mouth opening, so start with the frog set back and creep it forward until the gap in front of the iron is around 1 mm. The lever cap cam should snap down with firm thumb pressure, not a fight.

Set the iron square with the lateral lever, then advance it with the depth adjuster until it just kisses a scrap of pine. Aim for a full-width, full-length shaving thin enough to read through. If one side cuts and the other does not, adjust the lateral lever. If it chatters, the cap iron is too far back. If it tears, close the mouth and take a lighter cut.

When you have finished for the day, retract the iron and give the sole a wipe of oil. Do that and the plane will be taking clean shavings long after you have hung up your apron.
